What Is a Powerstroke EGR Delete Kit?

The EGR system is designed to reintroduce hot exhaust gases into the intake manifold to reduce nitrogen oxide (NOx) emissions. While this design effectively meets emission standards, it poses significant risks to Ford Powerstroke engines:

For the 6.0L Powerstroke: The factory EGR cooler is a notorious weakness; internal cracks can cause coolant to directly enter the cylinders or oil system, leading to catastrophic failures such as blown head gaskets and bearing damage.

For the 6.4L & 6.7L Powerstroke: Carbon soot in the exhaust combines with oil vapor, easily causing excessive carbon and soot buildup, severely obstructing airflow, resulting in reduced power, increased fuel consumption, and increased turbocharger load.

The Powerstroke EGR Delete Kit removes the EGR system, permanently preventing exhaust gases from re-entering the intake system. The result is a cleaner intake path, lower thermal stress, and improved engine reliability—especially suitable for high-mileage or commercial trucks.

Key Advantages and Considerations

Advantages

  • Eliminates soot and carbon buildup in the intake system.
  • Reduces exhaust gas temperature (EGT) and intake air temperature.
  • Improves throttle response and driving performance.
  • Prevents common EGR cooler failures in Powerstroke engines.
  • Helps extend engine life under traction and heavy load conditions.
  • Reduces long-term maintenance and repair costs.

Disadvantages

  • Increased nitrogen oxide emissions compared to the factory configuration.
  • Most EGR removal kits are only for off-road or racing use.
  • ECU tuning is required to prevent fault codes and driving performance issues.
  • Installation is not simple and requires certain mechanical skills.

Vehicle Compatibility & Supported Options

Engine Model Years Compatible Vehicles Supported Options
6.7L Powerstroke 2011–2014; 2015–2016; 2017–2025 Ford F-250 / F-350 / F-450 / F-550 EGR Valve & Cooler Delete Kit with Block-Off Plate
6.0L Powerstroke 2003–2007 Ford F-250 / F-350 / F-450 / F-550 / E-350 EGR Valve & Cooler Delete Kit with Up-Pipe & Block-Off Plate
6.4L Powerstroke 2008–2010 Ford F-250 / F-350 / F-450 / F-550 EGR Valve & Cooler Delete Kit with Intake Elbow

Installation Overview and Safety Precautions

General Installation Steps

Step 1: Disconnect the battery and allow the engine to cool completely.

Step 2: Remove the intake components and disconnect the coolant lines associated with Exhaust Gas Recirculation (EGR).

Step 3: Remove the original EGR valve and cooler.

Step 4: Install the plug plate, bypass pipe, and accompanying hardware.

Step 5: Add coolant and bleed air from the cooling system.

Step 6: Upload the ECU tuning file to disable the EGR function.

Step 7: Check for leaks and conduct a test drive.

Important Notes

  • ECU tuning is mandatory after EGR removal.
  • Properly bleeding the coolant is crucial to preventing overheating.
  • Installation time typically ranges from 2 to 4 hours, depending on the engine model.
  • It is recommended that this installation be performed by a professional on the 6.4L and newer 6.7L engines.

Buying Guide: How to Choose the Best Powerstroke EGR Delete Kit

1. Match Engine and Model Year

This is the foundation for all choices. The kits needed for a "2005 6.0L Powerstroke" and a "2015 6.7L Powerstroke" are vastly different. Be sure to choose a kit specifically designed for your engine year.

2. Define Your Goals and Choose a Kit Type

Recommended EGR Delete Solutions by Driving Scenario

Driving Scenario Recommended Kit Setup Key Reason
Daily Driving & Light Towing Standard EGR Delete Kit Solves common EGR-related failures without unnecessary performance upgrades
Heavy Towing & Work Use EGR Delete Kit + Up-Pipe Upgrade Improves exhaust flow, reduces turbo backpressure, and further lowers EGTs
Off-Road / Competition Use Full Emissions Delete (EGR + DPF) + Tuner Unlocks maximum performance with no regeneration interruptions

3. Evaluate Material and Manufacturing Quality

Material: Insist on choosing 304 or 409 stainless steel for the main components; they resist high-temperature corrosion from exhaust gases and have a much longer lifespan than ordinary steel.

Manufacturing Process: CNC precision-machined baffles and flanges are fundamental to ensuring a tight, leak-proof seal.

4. Evaluate the Brand's Technical and Support Capabilities

A reliable supplier should provide clear installation support. In addition, after-sales service is also crucial.

FAQs

Yes. The ECU actively monitors the EGR valve's operation. Without tuning, fault codes may appear and limp mode may occur.

Results vary by vehicle, but many users report a slight decrease in fuel consumption, especially in high-mileage vehicles or on trailers.

EGR removal kits are typically only for off-road or racing use. Always check local regulations before installation.

For vehicles still under factory warranty, emissions system modifications may void the warranty.

This depends on your experience and engine model. Experienced DIY enthusiasts can do it. For a 6.0L, a skilled DIYer might need 3-5 hours; for the more compact 6.7L, it might take longer.

I'm genuinely impressed with the Suncent Exhaust Header for my E46. The packaging was exceptional—everything arrived securely sealed with zero shipping damage. Fitment was nearly spot-on, though I encountered a couple of minor hurdles. I needed to slightly adjust the engine mount bracket for a perfect fit, which was a quick and easy tweak. Additionally, the O2 bung placement required a minor firewall modification, but this is a common step with most aftermarket headers for the E46 and was straightforward to resolve. One suggestion: I recommend using OEM header gaskets over the ones included in the kit. The OEM gaskets provide a superior seal, better fit, and improved heat protection for the upper plastic valve cover. Overall, I'm thrilled with the headers. They’re a fantastic upgrade for the E46, and despite the small adjustments, the installation was smooth and hassle-free. Great job, Suncent!

I just installed the BMR adjustable motor mounts (MM007) on my 2014 Mustang GT last weekend, they fit after removing an adjustment shim. I bought some heat tape to wrap around some wires/hoses coming from the supercharger. The headers came with the wrong type of bolts. I bought some stainless steel bolts (M10-1.25x20mm). Finally I bought the BBK exhaust flow tube (BBK-14670) so the exhaust shop could connect it to my 3" Roush cat-back exhaust. I went in for the repair on Wednesday and came back with a very strong push back, and the sound was very deep and powerful. I especially liked the popping sound when I pushed the throttle to the bottom, and the meeting was my happiest time. I hope this helps you.
